At a sharp boundary, that difference accumulates as shear stress every time the part heats or cools. Conventional plasma-sprayed thermal barrier coatings manage this with a bond coat (typically MCrAlY or platinum-aluminide) between the superalloy substrate and the yttria-stabilized zirconia (YSZ) topcoat. The bond coat oxidizes in service to form a thermally grown oxide (TGO) layer; if that TGO grows too thick or unevenly, the coating spalls. Directed Energy Deposition with Compositional Grading
Directed energy deposition (DED) — including laser powder bed and laser blown-powder variants — is the most practical route to graded ceramic-metal structures today. By adjusting powder feed ratios in real time, a DED system can deposit a series of layers that transition from, say, 100% Inconel 718 through a series of cermet intermediates (80/20, 60/40, 40/60, 20/80 by volume) to a near-pure ceramic or environmental barrier coating at the surface. The result is a functionally graded material (FGM) in which no single layer carries the full CTE discontinuity.
The constraint is printability. Most oxide ceramics are poor absorbers at the 1064 nm wavelengths used by Nd:YAG DED systems, and they crack readily during solidification due to low fracture toughness. Carbides (SiC, TiC, WC) and borides (TiB₂, HfB₂) are generally more amenable. Cermets such as WC-Co and TiC-NiCr have well-established DED parameter sets and are used in wear-resistant aerospace components today.
Binder Jetting and Infiltration for Net-Shape Ceramic Bodies
For ceramic matrix composites that require full ceramic density rather than a metal-ceramic blend, binder jetting followed by sintering or melt infiltration is a practical route. A green SiC or Al₂O₃ body is printed, then sintered and optionally infiltrated with a metal (silicon, for reaction-bonded SiC; aluminum for some oxide systems) to close residual porosity. The metal component of the final structure is in the pore network rather than as a bulk phase, so this approach targets different properties than a DED-graded part.
Binder jet SiC bodies infiltrated with silicon have achieved densities above 95% and flexural strengths in the 350–450 MPa range, which is competitive with conventionally processed reaction-bonded SiC. The geometric freedom of binder jetting — internal cooling channels, lattice cores, draft-free walls — is the primary reason aerospace prime contractors are evaluating this route for combustor liners and nozzle guide vanes.
Vat Photopolymerization for Complex Oxide Ceramics
Stereolithography and DLP-based ceramic printing (using ceramic-loaded photopolymer slurries) produce the highest geometric resolution of any ceramic AM process. For thermal barrier coating research at the coupon level, SLA-printed YSZ or rare-earth zirconate test specimens allow controlled porosity architectures — columnar structures that mimic electron-beam PVD coatings — to be evaluated without the variability of a spray process. These techniques are not yet at production scale for large aerospace hardware, but they are in active use for thermal barrier coatings additive manufacturing research programs at national labs and OEM R&D centers.

Environmental Barrier Coatings in CMC Systems
Silicon carbide fiber-reinforced SiC matrix composites (SiC/SiC CMCs) are already in service in turbine hot sections — GE’s CFM LEAP and GE9X engines use SiC/SiC fan blades and combustor liners. SiC/SiC has roughly one-third the density of nickel superalloys and retains useful strength above 1300 °C. However, water vapor in combustion gases causes SiC recession via the formation of volatile Si(OH)₄. Environmental barrier coatings (EBCs) — typically a rare-earth silicate such as ytterbium disilicate (Yb₂Si₂O₇) deposited over a silicon bond coat — are required to protect the CMC surface.
Additive manufacturing is being evaluated for depositing EBC precursor layers with controlled microstructure, but the challenge is the same as with TBCs: the deposited layer must survive the thermal cycling life of the CMC substrate without spalling.
Applications: Aerospace and Nuclear Energy
Re-entry thermal protection systems require materials that either ablate in a controlled fashion or remain intact through multiple hypersonic entries. Ultra-high temperature ceramics (UHTCs) — primarily hafnium diboride (HfB₂) and zirconium diboride (ZrB₂), with melting points above 3000 °C — are candidate materials for sharp leading edges where tile-based systems are impractical. DED of ZrB₂–SiC composites onto metallic substructures is an active research area, though parameter development remains immature.
Gas turbine hot section components benefit most immediately from the current state of the art. DED-deposited MCrAlY bond coats followed by plasma spray or EB-PVD YSZ remain the production baseline, but graded DED structures are being qualified for repair applications where removing and re-spraying a damaged TBC is impractical.
Nuclear applications — particularly accident-tolerant fuel (ATF) cladding — have driven significant SiC composite development. Monolithic SiC and SiC/SiC tubes with metal end caps require hermetic ceramic-metal joints. Additive manufacturing offers a route to deposit transition layers at these joints with lower residual stress than diffusion bonding alone.
Material Qualification and Cost Considerations
Qualification of ceramic-metal AM structures for flight or nuclear service is lengthy. The primary drivers are:
- Lot-to-lot powder variability, which affects sintered density and interface chemistry
- Non-destructive evaluation (NDE) limitations for internal ceramic layers (computed tomography is the standard tool, but resolution limits at part scale)
- Life prediction models for fatigue and creep at ceramic-metal interfaces, which require extensive coupon testing under representative thermal cycling
Cost modeling for integrated ceramic-metal AM structures must account for post-processing (HIP, sintering, machining of bond surfaces) and high scrap rates during process development. For small, high-value components — turbine vanes, nozzle throats, leading edge caps — the cost premium over conventional processing is often justified. For large-area thermal protection panels, plasma spray remains more economical for the near term.
